    My suggestions would require careful demolition first .There is a lot of wood in that structure seems a pity to burn it if its still useable.

    I used 3 ply and had to router the edge where it touches the casting lip . Just extend the cut with a jap. saw for the knife. Your just trying to stop the saw eating the thin offcuts and reducing tearout.

    I was reading about faulty kit in a mag recently and the advice was its usually faulty capacitors in the power supply due to age and to try replacing them or its to difficult to fix . So look for bulging capacitors is the best you can do.

    Whats the deal with contractors saws?

    With a CI saw you get consistent 90 deg. cuts full length so with a good blade the cuts could be glued and joined straight from the saw also the fence which is usually robust and free moving can be adjusted very fine to get a perfect fit they just make every thing more straight forward.
