Oh, the hole saw works - just drill 4-8 turns, remove, blow, repeat.

The screw holes are only 3/8" deep - it'll be fine!!

FWIW I'm sure I've seen something like this with just two teeth, really really big ones. Maybe on a Japanese gimlet?

Re. the previous tool I mentioned above I can't for the life of me find the page again unfortunately, but I can't imagine it would contain any starling revelations you'd need to improve the performance given what you've learned so far :)
 
Just seen this on Pinterest, which would be perfect for small pin removal.

Yes, that's the kind of home made mini hole saw the thread is about.

Regardless of what size removal tool used you can then re-drill the hole with a decent sharp drill bit the same size as a plug size you can make. So if you use a 3mm tube drill, you can then redrill to 4mm if you have 4mm plugs.
