Router bases by mfr. are usually ~ 2mm paxolin (directplasticsonline.co.uk)Why not use a small bearing guided router bit, with the old base as the template (glue a bit of paxolin over the damage and smooth edge so it blends with existing outline) Gives a perfect result. Then use old base as drilling template.

If you decide to make the perspex base rectangular, then I would rough cut it to size then trim up the sides with a finely set block plane. It planes really nicely - that's how I did the sides of the perspex dovetail marking gauge pictured above.

Tufnol can also be known as Bakelite, SRBP, SRBF, Paxolin or Phenolic sheet

Going slightly OT, does anyone know of a source for circular replacement bases for Trend routers? I've got a feeling that they would be easier to keep to a guide than the standard Trend.

Whenever I cut 'plastic' on the bandsaw (slow speed) or clean up the edges on my cheap disc sander, I find a large solid "burr" builds up on the underside - does anyone else find this? :?

Dick, a rectangular one works even better against a guide - simple to make from MDF, perspex, Tufnol or whatever

:idea: :idea: I just remembered how I cut it. First cut was with the protective cover still on and second was with masking tape over the cut line. Worked extremely well.

How about the Trend Unibase. Google it and you'll find loads of providers and it's not too expensive - a bit over £10. This has the fittings ready for guide bushes and is ready drilled to fit most routers. I use one on my Bosch 1100 router as the supplied base is not quite concentric with the cutters (about 1mm to one side) and there is no adjustment. The Unibase has enough flexibility in its fixings and now holds (my set of Axminster) guide bushes in just the right place.
