    The 2nd set are High Speed Steel - the 1st are not stated, but even if they are only carbon steel, which is unlikely, they will be fine for Aluminium.

    I merely suggested the hole saw way as an option. If Fishdesigns can obtain appropriate sized hole saws then it may work for him - or for anyone else that is reading these posts and has a similar job to do. It may be a cheaper route than buying a forstner bit or a bearing guided bit.

    I have done something similar when cutting a hole for a metal insert to hold tea lights. I did it by cutting a 44mm hole with a hole saw then clearing it out using a trim router.

    Ferrules

    Taper the end of the stick and revolve the ferrule on the end to leave witness. The ferules are normally dirty inside which aids the process.     Update I have reduced the 'run' to 0,2mm by resetting the thicnessing bed in the way SurreyHills described - see link in Bodger's post. I still have the option of using an MDF false bed if the situation changes. Thanks to ll that sent posts.
