I'm probably way off here but when at Harrogate show last year there was someone selling alloy welding / soldering thick wire which looked amazing. I can't remember the name of the company but seemed easy to use, very strong and just torched on so may be able to build up a repair on an ali pulley. I picked up an info sheet which is around somewhere.

Thanks Al, Dick and Lons. Bearing in mind I will have 3 pulleys soon I can experiment on at least two of them. A lot of what you have said above I have already discussed with a friend who is more knowledgeable than I, unfortunately he's not a welder, but I do know another chap in the next village to me who has a substantial workshop and is always repairing his classic cars. I think he may be able to help. Lons I will watch the video now, thanks.
 
Well I fitted the best of the two pulleys from Coley today along with my brand new shaft and got my PT running again. I put a piece of Oak through the thicknesser twice with no trouble and just as I started to smile to myself I heard a clunk! I switched off quickly and was surprised to find nothing broken or even slightly damaged. But when I started up again I noticed the pulley wobbling again. I have ad to stop for the day now, but it's not looking good sadly. I think I am going to have to rebuild or replace the damaged gears. Or does anyone have a decent PT for sale and fancy a trip to France!!!
I'd also like to publicly thank Coley for his help, he went to a lot of trouble for me.
