Hi Doug
Thanks for that reply that’s exactly what I needed
I have just got the quill assembly stripped out and there is slight damage to a tooth on the cog on that shaft you mention
Do you think I will be able to maybe smooth out the damage a bit with a file?
Cheers mark
Here’s a few pics of the damaged tooth

Worth having a go with a file, at pieces which seem deformed outside the tooth profile. It is missing some metal so won't be perfect but may improve it. You don't have anything to lose, the next step is replace the pinion.

But if the notch is only at one point, not at one point per revolution of the cog, I should look at the rack on the quill for damage in that spot.

I tried to check and im sure the damage part of the cog only comes in contact once within the full travel of the quill so is only giving the one notchy feel also checked the rack part and that looks good no damage

Personally I wouldn’t file it, if you make the tooth smaller then you are going to introduce slop into the quil travel better to fill the tooth & then file it back to size.

I didn't mean reduce the size, but remove the burrs caused by whatever caused the dents, without going below the original profile. Sorry not to be clear.

I was doing the same about a year ago and trying to find a new pulley to fit a single phase motor that had been supplied with it. I ended up finding a company on eBay (will try and find the name) who sold a large variety of different pulleys that they obviously milled themselves. I contacted them and they were able to modify one of theirs to the correct diameter with a slot for about £30-40.
