    I'd still be inclined to go a frame type route and then cover the backs of the chairs, top to bottom with the panel cut in to sections, the panel only' needs to be a few mm thick as it's providing finish rather than structure.

    My first real wood specific power tool - Router!

    I started off with a real cheapo TechTools (or similar) router from Aldi / Neeto. Think it was about £15, 1010W or something. It worked fine and I ended up buying a second. Both are still working just fine, but have been supplemented by the big Triton for table use and a B&D for more general use.

    I bought the Trend one when B&Q were having a clear out, have a look on their site, the main point of note is the size of the metal insert you use depending on the size of the hinge.

    Vapour barrier wants to be on the warm side of the insulation not the cold BTW, so: Exterior wall, Insulation, VB, T&G or Plasterboard

    Well you took my advice on 1 point, how about the other one ;) A plate down the middle, possibly with slightly raised edges that the roof closes down on to in 2 halves, that way the rain doesn't get in.

    Unless you're going in to mass production, I'd look to by the material with the desired moulding already done. If you are planning on doing a lot, you may be better off with a spindle molder than router table as you can produce more complex moulds in a single pass and will have far better...

    Why do you want the front to fold down? I'd have it open to the side so you can walk in without walking over the door. Make the carcass self supporting with a top plate all the way round. Then make the roof as a separate entity. At the length in question, you may be better to make it in 2...

    If you are going to use freecycle, it's worth doing a few things 1) Set a specific email account for it, ideally one that you can still collect via POP3 2) Set a mail rule to put all the mail from that account in it's own folder 3) Set to a rule to delete messages with "WANTED" in the subject...
