    Be very careful with what you believe the strength to be, fdm prints are far weaker than injection moulding. When you're designing something consider the layer lines in the same way you would grain - put a force perpendicular to the layer lines and it's very strong, drive a force between them...

    Your big problem here will be the tool heating up and melting the guide. Sadly I don't think this is one for printing.

    Yea I wouldn't rely on a printer being enclosed to keep the dust out. It's enclosed to keep some heat in, it's by no means a sealed unit.

    Pure meths wouldn't, but in the UK we add purple dye and a bitter additive to stop people drinking it. Ipa is best as your regular option, and if the surface needs a periodic refresh then a wipe with acetone and/or a light scuff with scotchbrite will do wonders.

    I'd use ipa rather than meths as you'll get a residue with meths.

    I like the ideas of recessing strips at the bottom (I've always done them flush, never thought about just using them to fill the gap when closed) and using a vee cut to blend any lopping strips. Stealing those ideas! Frames could be a nightmare, you could muck up plaster and decorating finish...

    True I could vary height on the frame, could probably get another 5mm back without it being even vaguely obvious. Not sure what you mean by ripping the top though, it's all fixed in.

    Having taken a nice big gouge out of wood before, bearings on cutters can fail. Rare, but definitely rage inducing if it happens (it's not the bearing that fails per se, but if it sticks it can undo the screw). Still use them though! I also have many bottom trim cutters but none with bearings...

    All definitely European. Yea it's a faff but I love the effect :). Architrave is a half round so it's not too bad on a router table. It's not a perfect fit but we'll within the tolerance for a dab of wax.

    Architraves darker. I don't so much hate it as it doesn't feel right to me - if I was making a single object then I'd always try to match the wood.
