    There are many grades of balsa, some hard, some very soft. Sounds like you want sycamore or poplar veneer or similar

    So many words, so little understanding. The term has been used for about 100-years, which is about how long they’ve been made for, have a look at the patents of some bloke called Willy Messerschmitt. But I’m sure nobody’s heard of him so he can’t be real either.

    Orthogrid is easier to make than isogrid especially in wood. Isogrid may have improved performance if the topology is optimised but you’re probably not going to get much of a cost/time benefit to make it worth it

    Cast iron is soft, any countersink should do it, I’ve used cheap snail-shell ones to do similar with no problems. It self-lubricates too so for your application I wouldn’t even bother with oil

    If you’re selling these and someone has a nut allergy… I’d use mineral oil, doesn’t shine as much but saves that worry.

    Depends on the size of your door, butt hinges can be just fine in MDF.

    Any PVA will do, if it’s chunky you could edge join the veneers first and glue it down in one hit if the pieces can fit in a bag. I’d use a balance veneer for sure.
