    Always assumed it was something to do with the chemicals inside. Either some risk of an exotherm if confined or else maybe the mixture needs more space in the tin during manufacture/canning to offgas or something?

    If you're finishing off with the router anyway, I'd be inclined to put a new blade in the jigsaw you have, maybe treat yourself to a fresh router cutter and call it done.

    If you're not bothered about bringing the hollow up to the flat surface then staining to match the background and then add grain with black ink.     Those look lovely, but I think I'd get bored of taking them in and out, really quickly. Could you cover the top, or maybe the half you're working on with 6mm MDF using the dog holes to locate it?
