    24 hrs seems a bit excessive most epoxies will cure a lot quicker than that. But you do want one that will give you plenty of time to assemble the pieces. Standard araldite should be ok not the fast set stuff.

    Treated timber will be treated against fungal decay and insects. It would be difficult and expensive to replace at a later date so you should use treated. For non structural parts which can be easily replaced or may be modified untreated is ok.

    A router will be fine . Either use a cutter with a top bearing and a template which is the exact size you want or fit the template bush to your router and use an undersized template. You can only get radius corners down to the size of the cutter.

    Fill up gap between door frame and surface of plasterboard

    Instead of a filler strip you could route a rebate (or cut one with a table saw) into the architrave so it sits on the door casing. It will be hard to get a perfect taper but decorators caulk is handy stuff.
